Repair Mistakes & Blunders

Ouch!

I was very fortunate to have a father that always worked on his own equipment and cars. Not that he knew what he was doing all the time, but he always eventually fixed things.

One day in 1976, he decided to put a sunroof in his pick-up. Everything was going well until he cut a very nice hole in the roof. But, when he put the sunroof in from the top, it simply fell through to the seat below. My three brothers and I looked on in horror! Getting pops dander up was nothing to mess with. He left for about 30 minutes to calm down. And when he came back said, “Well...that wasn’t supposed to happen”. We all laughed so hard we were almost crying.

We got some sheet metal and silicone and patched the roof together. It wasn’t pretty, but worked. Sometimes you learn by watching others screw up. My brothers and I learned a lot that way. I was lucky I had two older brothers to learn from. Pops is long gone now but every time I change plugs or rebuild a carb...I always have a memory he left me. Fortunate indeed, I’m thankful that Pop wasn’t afraid to try and fail. Eventually he got it right.

What is a trafficator?

When COPs Go Bad

I was honored to recently meet Pat Goss, the master technician from the Goss’ Garage segment of public TV’s MotorWeek show. Pat Goss has been on TV and radio for more than thirty years while also still managing his thriving auto repair business in Maryland. I visited Goss’ Garage (literally in a garage!) while Pat Goss was preparing for an upcoming episode on the problems failing coil on plug (COP) ignition coils can cause under the hood.

Coil on plug is just that. Each spark plug in this distributorless system has its own ignition coil mounted on it. There is no need for spark plug wires and ideally every plug should have enough voltage for a nice strong spark every time. But I left Goss’ Garage with the impression that car manufacturers often did not predict how coil on plug would hold up over the years and miles.

When COPs go bad or fail intermittently there can be a bewildering number of driveability problems. If the spark plug occasionally does not fire then the engine runs rough and unburned gas makes its way into the exhaust system where it will confuse emissions sensors and potentially damage emissions parts. A deteriorating COP may also emit spikes of electromagnetic interference that interferes with the throttle position sensor or other fuel/air sensors. A sensor or even the engine control module (ECM) might unfairly take the blame for an error code or badly running engine. Pat Goss’ real world repair shop sometimes uses EKG sensors (the same sensors used to measure human heart signals) and an oscilloscope to identify COPs that are throwing out surges of electromagnetic interference.

I went back to the RockAuto “garage” to see how the manufacturers of RockAuto’s replacement coil on plugs designed their COPs to better hold up under the hood. I found the COP manufacturers have identified the primary environmental culprits to be moisture and heat.

Many engines, especially late model Fords, have the spark plugs sunk down into deep wells. Moisture seeps around the hood seal at the firewall, drips from AC condenser tubing, etc. and collects in the spark plug wells. The moisture heats up when the engine is running and wicks itself and other dirt and contaminants up inside the coil on plug. This causes electrical shorts and corrosion that eventually alters the voltage output of the COP.

Coil on plugs now also take the heat from spark plug wells and exhaust manifolds that spark plug wires once faced. Heat gradually destroys the COP insulators and conductors.

RockAuto’s manufacturers use higher grade materials for the components that go into their COPs. More robust insulators and conductors stand up better to corrosion and heat. Original Engine Management thermal shock tests their COPs to repeatedly withstand temperatures between –40 and 250 F (-40 to 121 C). Airtex/Wells says even heavy-duty wire spring conductors and other COP parts cannot completely resist damage-causing moisture. To keep the moisture out, they encourage the use of grease on COP electrical connections and they put marine grade dielectric grease in their COPs.

I wasn't really looking for one...but while on vacation at the theme parks near L.A., one of my kids got a stomach bug from either too much cotton candy, or too many roller coaster rides. During our unexpected day off, I started looking around on the Internet to see what was for sale in the area.

The next thing I know, I had bought myself an expensive souvenir of our trip! It's a 1977 Ford Bronco with an automatic transmission, power steering, disk brakes, and 62,000 miles.

While it looked very nice, mechanically the Bronco needed some TLC. I think we're on it's 6th parts order from RockAuto. I've done it in several stages; that way, it's not overwhelming and the car is only down for a day or two. Master cylinder, brake pads and shoes, brake hoses, water pump, thermostat, various belts and hoses, spark plugs and wires, a distributor cap, and the ignition module. Next is the timing chain replacement and a carburetor rebuild.
